Modular Hat Clip
Clip-A-Cap is a comprehensive modular mounting platform engineered to transform almost any variety of headwear into a high-utility, hands-free tool station through a specialized "Claw and Ball" friction-fit system. This expanding ecosystem empowers users to instantly swap, rotate, and pivot a diverse range of task-specific attachments. From high-output flashlights and magnetic hardware docks to specialized golf accessories, this system ensures essential gear remains perfectly positioned and within reach. Additionally, Clip-A-Cap serves as a powerful ergonomic accessory by providing hands-free utility, allowing users to keep tools and visual aids accessible for professional projects or personal use.
Clip-A-Cap is a modular mounting platform designed to transform standard headwear into a versatile, hands-free tool station. Whether for professional trades, outdoor exploration, or ergonomic utility, this system moves essential tools from traditional storage into the user’s primary line of sight.
Instead of requiring bulky specialized gear, I developed a universal interface compatible with various headwear styles, including baseball caps and beanies. The goal was to create a lightweight ecosystem that preserves the comfort of the user’s preferred headwear while adding the functional utility of a professional workstation.
The project is built around a specialized mechanical interface to ensure tools maintain their position during active use:
The Claw and Ball System: A friction-fit pivot that allows for 360° rotation and precise angling. This ensures that lights, mirrors, or lenses are perfectly aligned with specific tasks.
Universal Interface: A non-destructive clip designed to provide high clamping force without compromising the structural integrity of the headwear brim.
Material Synergy: By pairing rigid foundations with compliant mounts, the system achieves a secure "click-in" engagement that remains easy to adjust during operation.
To achieve an optimal balance of durability and grip, the system utilizes a strategic two-part material approach:
The Base Clip (PETG): The rigid foundation. Printed in PETG for high tensile strength and heat resistance, ensuring the clip maintains constant tension over long-term use.
The Accessory Mounts (TPU 95A): The compliant interface. Utilizing TPU for the ball-joint and tool-holders provides a high-friction grip that prevents slippage and reduces mechanical wear on the base.
Modular Attachments: An expanding library of tools, including magnetic docks, multi-slot equipment holders, and specialized flashlight mounts.
The "Claw" Geometry was the turning point for this design. By engineering a specific tension curve into the PETG clip, I created a mount that remains stable during movement but allows for easy removal or reconfiguration. This transformed a simple clip into a reliable platform capable of supporting everything from magnetic hardware docks to precision optical aids.
Key Lesson: Modular design is primarily about tolerance management. Moving to a TPU-on-PETG friction fit allowed for a smooth adjustment experience that mimics the tactile feel of a high-end consumer product.
